Making the battery box which is ever so tight.

IMG_5852.jpg

Secured to back of the wall with some 1" thick 45s, also on the sides in the same manner onto the floor piece which is 2" thick to avoid the weight of the batteries bowing the wood, around 100 kilos for just the 3 batteries!

IMG_5873.jpg

M24 stud bar..

IMG_5900.jpg

Cut

IMG_5895.jpg

Test fitted... don't worry there are square washers inside and out coming as you will see later

IMG_5896.jpg

and slightly recessed lower nut to clear back of the battery case.. As you can tell theres no luxury when it comes to room.

IMG_5906.jpg

Sourced M24 dome nuts for the front.. not easy to come by!

OK, so now to face the amps...

IMG_5930.jpg

After alot of head scratching and messing about with ideas.. figured best way to mount all three amps.

1st of the ICE-3500Ds to be mounted on a baffle mounted off the top of the back wall

2nd to of the ICE-3500Ds to be mounted on a bracket made from MDF

IMG_5934.jpg

The ICE-150.4 mounted off a bracket suspending it over the 2 amps..

IMG_5935.jpg

Using M6 thread insets and machine button head screws

IMG_5936.jpg

Like so

IMG_5938.jpg

Everything getting a coat of black paint along the way..

Amps installed

IMG_5960.jpg

Mock up for panels

IMG_5963.jpg

top and bottom

IMG_5966.jpg

And we leave it there. The panel will be removeable with the floating amp still in place, which can be removed in less than 5 seconds to access any fusing later on.

IMG_5967.jpg

Adding some initial pieces to help form the shape

IMG_5968.jpg

Few more

IMG_5970.jpg

Starting with this then applying bridge filler

IMG_5975.jpg

Right about now camera has gone tits up. Its an old Ixus 75 which spent most of its life in a pile of dust or next to a dozen subs, so it was no suprised it went grey eyes lol

IMG_5979.jpg

Fine filler

IMG_5982.jpg

Couple of skils at a time over the bridge then sanded

IMG_5987.jpg

Repeated till the panel was close to how we need

IMG_5990.jpg

Like so

IMG_5991.jpg

Next to work on something to hide the wires on the floating ICE-150.4

IMG_5992.jpg

Camera flash not working, sorry!! couple of pics time I use my other Ixus 90IS...

Starting with this..

IMG_0178.jpg3

End up with this..

IMG_0179.jpg

IMG_0183.jpg

IMG_0185.jpg

Adding some dowel pieces to make things flow

IMG_0188.jpg

IMG_0189.jpg

IMG_0197.jpg

End caps and other accent pieces on the install getting painted 2 pack gloss black as you'll see later on.

Working on getting the batteries in...

IMG_0307.jpg

Using 8mm thick copper bar (60mm wide)

IMG_0255.jpg

Earth bar installed, with 2 runs of 1/0 earth.

IMG_0258.jpg

Lower part of the box is screwed down, but for extra safety using some 45s to anchor it down some more..

IMG_0260.jpg

Same on the top and other side.

IMG_0263.jpg

Finishing off the panel for the battery cover..

IMG_0264.jpg

Almost there with the panel.

Next up installing a Bosch 180A Alternator.

IMG_0322.jpg

Engine had to dropped about 15mm for me to remove the lower bolt, so undone the engine mount bolts on the top side of the engine lowering the block slowly till I could extract the offending bolt.

IMG_0310.jpg

Once removed you can see the old alt is quite a bit smaller, its a 70A unit.

IMG_0313.jpg

Installed the new unit which was extremely tight getting inside the bay but got in there albiet with a couple of grazed knuckles!

IMG_0316.jpg

Inline fuse installed and secured safely out of harms reach.

I wasn't really keen on the OE seats, so looked round for alternatives. MK4 Golf GTI Recaros came up, and required little modification. These sit nice and low compared to the stock items, when pumped all they way down. Mr 'Big' soon appears like a 2ft midget sat behind the wheel lol.

Pieces all ready for triming. Seats, door cards, Door & tweeter builds sent off to http://bespokeautointeriors.co.uk for triming.. more on those later.

IMG_0303.jpg

IMG_0304.jpg

IMG_0328.jpg

With the theme I went with I pulled anything I knew that could be hit with piano black paint. All items were sent to my buddy Sam who did a fantastic job.

IMG_0331.jpg

IMG_0334.jpg

IMG_0335.jpg

Also modified the ICE Series end plates and shot these in the booth too.

IMG_0336.jpg

Time to fit the subs and install back the stud nuts... Square washers were also shot black..

IMG_0339.jpg

Done.

IMG_0370.jpg

Next up a panel to display volt meter and master bass control.. This slides into a lower1/2 slot.

IMG_0371.jpg

Using some acrylic being used elsewhere in the build..

IMG_0372.jpg

IMG_0374.jpg

Done.

IMG_0381.jpg.

Back to triming, Alcantara shows up from Italy..

Seats back from Bespoke Auto Interior's. Phil did exactly what I asked him, took a design from a seat I had previously seen.. I chose a thread I knew that would match with the rest of the build (he has alot of reels!!) finalised the panel work and left it with him for few weeks..

IMG_0479.jpg

IMG_0480.jpg

IMG_0492.jpg

IMG_0527.jpg

Couple of weeks later I failed triming the door builds so back to Phil to help me out! (I'm getting to the limit of where 'stretch' will allow me to go.. Phils impecable stich work should have me out of bother for future builds from now on)

IMG_0528.jpg

Same colour thread used in all stichwork throughout the build.

IMG_0530.jpg

Tweeter builds also done by Phil, 1 piece! And alot of F"£$"££"$!! I'm told lol

IMG_0533.jpg

IMG_0534.jpg

IMG_0538.jpg

Not keen on leaving fixture points showing on the mids I had thes acrylic rings CNC machined, attached with a 3m tape. They can be removed, but will require re-application of the foam tape. Don't worry they dont fall off with the flex ;)

Doors complete!

So when I took on this project I had freedom to get creative on the exterior too.

After searching forums, classifieds, ebay etc for several weeks I came across these.

Very rare Borbet Bs. 7.5x16 ET30 with BMW fitment (PCD 4x98)

IMG_0461.jpg

Fitted with Pirellis finest PZero Nero 195/40/16s.

IMG_0350.jpg

On intial fitting the rears had room for spacing..

IMG_0360.jpg

IMG_0365.jpg

Stock archs, needing some rolling/flaring here!

IMG_0431.jpg

Front passanger side arch looking little worse for wear..

IMG_0462.jpg

On with making the weeks tuck and poke for the perfect stance, I pulled out my arch roller and got to work.

IMG_0463.jpg

KW Variant 1s fitted already.. as you can see after few pases the paint was cracking. I made no effort to heat the panel as we already decided to respray the car.

IMG_0466.jpg

How the rears looked after.. All 4 were done the same. Fronts were little harder to achieve a fully flat result due to the limitations of the arch roller.. Lupos are pretty small cars!

IMG_0483.jpg

How it sat after adding 12mm rear spacers and 5mm up front. Final offset of ET18 rear ET25 front.

IMG_0487.jpg

But at this ride height the driveshaft was rubbing on the chassis. Well known problem on some VWs...
