I'm having the same problem right now. I have tried 3 different length of belts and none of them got the alt over 12.4Volts even above idle. I'm sending mine back so he can test it and see what's going on. O'rielly has been good for getting belts. I've gone in and told them what length belt I need and they go get it for me. And if it doesn't work you can bring it back with your reciept and get your money back.

you cannot gain volts from changing the size of belt. i put a smaller pulley on my alt and now my belt is to long so if i shorten it up it wont touch.

" you cannot gain volts from changing the size of belt."

Was that directed towards me? After talking with Mike, he told me it might be belt slipage that was the cause of my alternator problems, which seem to be the same as yours. Mine would not put out higher voltage no matter what rpm my truck was at, did your alt put more out with higher rpm's? If so, then it probably was the pulley and I'll shut up. If not you are having the same problem as me. I wasn't trying to call Mike out or anything. Let us know of you get it figured out.
