Hey guys here's the issues I've been experiencing.

The vehicle is a 2017 Maserati Ghibli S with OEM "Premium" Sound that basically means Harmon Kardon OEM shitty amp & "sub" (sub has been removed).

-OEM Dash Tweeters replaced with,  Skar 1"SPX-T highs

-OEM Door Speakers have been replaced with a pair of 6.5 Deaf Bonce 4ohm Apocalypse AP-m61AC's

-Tweeters & Mids run off Skar Skv2-200.4d Class D Mosfet 4 Channel Amp

-16 gauge Sky High speaker ran to mids+highs

-Dash Center channel was replaced with a Sundown equiv. but that is ran through the OEM Harmon Kardon Amp with OEM wiring

-2 12" Skar ZVX 1ohm Subs

-Custom Ported Box

-Skar SKv2-3500 Mono Amp

-Sky High 1/0 Power + Ground

-XS Power Titan 8 Battery

-Big 3 done

-HO OEM Denso Altenator

So OEM U-Connect HU runs ouputs to OEM Harmon Kardon Amp (crossed over by OEM )

After the AMP I only use the ouputs of AMP for the different crossed over signals that feeds to LCi7pro (outputs speaker wiring goes to no speakers except dash center channel which I could really careless about using anyways)

Ch.1 tapped Front Left Tweeters and Front Right Tweeters

Ch.2 tapped front left door mids and front right door mids

Ch.3 tapped rear oem sub (been removed obviously to create a kind of blow-thru in rear decklid)

The HU doesn't distort at Max Volume 38 (which is fine)

The issue I'm running into is that on Ch.1 and Ch.2 according to DD-1 I am able to turn gains to MAX and when measured through 4 channel amp, those gains can go up almost to the 12 o clock position (which I know is distorting like a mother fucker) before I see distortion on DD-1.

I have all X-overs on amps + HU flat etc.

I'm playing 1khz + 40db test tones

On Channel 3. (sub tap), those gains are setting to the eye reasonably normal and that doesn't seem to be clipping.

I've turned down Channel 1. and Channel 2. gains so that temporarily I can actually listen to music however it's not at the level I'd like due to me being cautious not to burn my shit up until I can confirm gain levels.

I'm thinking the OEM Crossed over signal doesn't give the full signal when I'm using test tones and hence why DD-1 isn't showing distortion until I actually play music.

I have a CC-1 also and I played around with crossover points to see if that mattered vs levels being flat and it wasn't helping anything.

If anyone could please help me out I can't express how much I'd truly appreciate your advice.

Thanks guys and sorry for the Novel!

You can have distortion on a speaker without clipping either by overpowering or letting pass lower frequencies than the driver is designed for in the case of mids and tweeters (even subs). You should never defeat the crossovers only the gains should be set a zero.

Fact is that if the DD-1 is detecting no distortion there is none in the signal you are measuring.

Your problem is more than likely what Joe said with your amp not being crossed over and allowing dangerous frequencies through, so when using the DD-1 for the tweeter and mid channels make sure your amp has the HPF turned on while leaving the crossover dials flat.

Though it could also sound like the built in channel summing on the LC7i isn't sending out a fully summed signal for one reason or another which is needed.
I would check with a test speaker to make sure you have a full pass signal coming out of each of your channels of the amp and that it isnt still using the oem radio/amp crossover settings.
