any reason as to why you use inner dimensions for the box? if you build the box to fit in those dimensions you'll be ok. but if you use 40.5" of width to design, then build to 42", then everything will be off. just curious...i think i'm just confused

eh...that's just the cost in the product. a large frosty may cost the same as a small soda. restaurants get sodas DIRT CHEAP, and charge you upwards of $2+ for one drink. they make a killing off of coke/pepsi products alone. a case of that stuff costs around 50 ish dollars, and they get their investment back so fast. i forget how many cups they can get out of it before it's empty, on average. however, the whole 'adding bacon is extra, but if i get a sandwich with bacon and don't want it i don't get money back' thing i think is stupid and makes no sense. or say if you're even with someone who gets bacon and doesn't want it, but someone else wants extra, you still get charged while the other person just gets no bacon. it's stupid and irks me lol. that's why if you're in the restaurant business you'll get people in that situation say 'oh just put their stuff on mine'. half jokingly...half serious so they don't get charged. that's my drunk rant for the night -
tricky thing with boxes (which is why i have desired net/gross volume boxes) is that if you have a set port surface area, then adding port length to the current box will decrease volume, which will increase the port area per foot, which will increase tuning. so to lower tuning, you add length, which increases port volume, decreasing box volume...etc lol. so i see what you mean. but as long as you know how it all interacts, it's basically what volume/tuning you want and what equipment you have. setting the desired net/gross volume maintains that volume regardless of dimensions. helps for tuning if you NEED a certain volume, that way you aren't constantly changing dimensions to get your set volume. and that is correct. with your port dimensions to get 160 sq inches, port volume is about 5 cubes just to get a tuning of just under 40 hz. with a net volume of 10 cubes. so a gross volume of 15 cubes is needed

razor blade is your best bet imo. the stuff isn't that hard to cut. dremel is a dumb idea (sorry purple lol). you'll most likely slice into the surround accidentally. any kind of solution there may be to take off the great stuff is going to eat at the surround as well like skittles said

do you have a '1' in the extra baffle box?

say you have a box. port length is 10" long. that's the actual port length. one baffle at .75" makes the physical port length now 9.25". the baffle accounts for the missing .75" still making the actual port length 10". now say you have 4 baffles at .75" each (totaling 3"). now the physical port length is 7" while the added thicknesses of the baffles accounts for the missing 3" of the port. still accounting for the actual 10" of port. so physical port length is the length the actual wood of the port needs to be. effective port length is the port length entered into the port length box.

^^ yep, then you just adjust the actual depth the router goes to in order to get the flat surface. takes a few more passes at that desired depth -
make sure to angle the hell out of the port at the exit. help the air flow out a lil more smoothly
