See the black terminal at the end of the power wire which connects to the battery?

That is an explosive device that disconnects your battery when the airbags go off. :o

My bro-in-law is a senior BMW tech, he told me about it before I dug into the trunk and I did a double take......What?, I have to deal with a big battery terminal that could pop if I mess with it.....

Add on the goofy, custom bolt that attaches it and it was one of many heachaches that I've had to deal with....

On to the box build!

So I measured my trunk at least a dozen times with a tape measure and small triangle square.

I was pretty sure my measurements were solid...BUT I had a feeling that I better prove out the measurements before I actually start cutting MDF.

Soo I gathered up some old cardboard boxes and built a mockup box first to see how it'd fit.

Good thing I did, because my measurements were off an inch here and there so the box wouldn't have worked. :huh:

I adjusted for the new measurements and had my plan!

Tossed in my new saw blade in my trusty ol' Skilsaw that I've had since 1996. Still works great and cut through MDF like it was butter.

Here we go, the first cut.

The entire build was done with a simple circular saw and a guide rail. I don't have a tablesaw and couldn't fit one in my tiny detached condo garage anyway.

It got the job done well enough, but you do have to do a lot of measurement checking to make sure the cut is straight.

I measured the first cut probably 20 times to make sure it was right. I planned out all the cuts to fit on one sheet of MDF. I bought two sheets just in case.....

Sure enough, I was so anxious on the first cut that I switched the orientation of the length and width and screwed up the layout on the other cuts... :facepalm:

Those little right angle clamps came in mighty handy to hold the pieces together.

I don't have a drill press and have tried many times in the past to hold the drill as steady as possible to get a 90 degree hole.

Doesn't always work does it. So I looked around and found this simple little jig to help keep the drill at a right angle.

This is a hole for an anchor on the bottom plate which will bolt the box to the frame.

This is the first build that I've done in which the box won't fit through the trunk opening. So much that I need to assemble the entire box in the trunk.

With that limitation, I can't screw or clamp around the outside of the box, so I bought a pocket-hole jig to try and help hold the pieces together as the glue dries.

This is a neat little jig that worked great for drilling the holes. How well they worked leaves something to be desired. More on this later...

Sooooooo, I've been having nothing but trouble with my Alpine INA-W900 head unit and I'm not happy with the menus or general functionality either.

Yesterday I rolled over to a local audio shop and looked into replacing the Alpine with a new one since I got this one on eBay to see if it'd help.

One of the reps there was a big Kenwood fan and showed me some other options.

Now I've been a fan of Alpine since the old days of the chicklet buttons on the 79xx series, but this experience has really turned me off on Alpine.

The Kenwood I looked at was the DNX6990HD and it was MUCH more impressive for the same price as the dated Alpine.

So after feeling a little impulsive, I pulled the trigger on the Kenwood and now have yet another project in ripping out the Alpine and its Imprint processor and replacing it with the Kenwood. I had the Imprint mounted above my drivers side kick panel which is where I ran my RCA's, so I'll have to add some length to them to run up to the dash.

Small headache but it should be well worth it.

Time to show the mounting holes.

I started off in high school using a jig saw which we all know doesn't cut a very smooth circle.

In college I bought a spiral-saw that is mostly used for drywall. It worked great and had a circle jig that attached to it which made very smooth hole-cuts.

The drawback is that the blades are fairly thin and when pushed a little too hard, would break.

For this build I bought a router after seeing many posts of people using them and will agree, its the only way to go.

You can see that I made a few practice attempts before actually cutting the baffle.

I'm glad I did too because my Jasper Jig was off by about 1/16-1/8".

Since I had the router, I also got a 1/2" roundover bit to smooth the edges on the outside baffle holes.
