I know copper is the preferred material to make bus bars out of but my question is, is there really a difference in conductivity between aluminum and copper. Also, if I were to use aluminum would I notice a significate difference in voltage or anything over using copper?

If you notice most entry cables for houses are aluminum. If you go with the equivalent aluminum, you must increase the size (diameter) of the wire than you would for copper. The reason aluminum is used is because it's more cost-efficient to run the aluminum.

I've used 1/4" or 3/8" by 1-1/2" buss bars and never had any problems with voltage.

dont mean to thread jack but for copper buss bars, how thick should it be to be efficient?

Depends on the size of the bar (thickness and width), they have amp ratings for them. For example the buss bars Max has in the back on the batteries, those are rated at 1,000 amp's
