I have been researching this lately, for the build I'm about to begin.
If I use a 4 layer flat-wound "stealth" coil, my subs will only be able to take about 2K rms each.
But if I use an 8 layer hi-temp alum coil, wrapped on an anodized alum former, my subs will take 3K rms each.

Others results may very, but this is how it is for me. Hope that helps.

Ok, so just to be sure, everything even related to subwoofer mechanics should go there? I had thought about it but since this isn't a whole/complete brand subwoofer I thought it would be more appropriate to post here.

Yeah I need to wind it to handle the 3.5k @1 ohm so I'm basically sure 8-layers will be necessary.

There is more to power handling than just the number of layers. . .diameter, gap size, etc.

I am also curious - Do you have 3.5k measured watts, or an amp rated at 3.5k?

I would also guess that at 3.5k, the mechanical power handling will be as much or more of an issue than the thermal power handling (assuming the driver is rated to handle 3.5k) for most people building daily music systems.

Current system:

1997 Blazer - (4) Customer Fi NEO subs with (8) American Bass Elite 2800.1s

Previous systems:

2000 Suburban - (4) BTL 15's and (4) IA 40.1's = 157.7 dB at 37 Hz.

1992 Astro Van - (6) BTL 15's and (6) IA 40.1's = 159.7 dB at 43 Hz.

It's a DC 3.5k so I'm gonna assume it will do rated :) and the mechanical is not an issue, it will be made to hold.

From your response, maybe you don't understand that I am talking about exceeding the maximum excursion of the sub; going past the mechanical cone travel limit.

Current system:

Oh, yeah I didn't get that. But I'm still not worried about it. The spider design I'm working with should hold very stiff while still allowing for a reasonable xmax. But if need be I could try to get a cone with a better surround if that's what you mean.
