Don't try to do a 1.5" cut in one pass, I do 1/4" passes when I do my stuff, sometimes 3/8" if I'm in a hurry. He could do the same, 1.5" in a single pass would be a good way to burn up a router or bit.

The way I did my quad baffle was I did the first baffle with the jasper jig, then glued the next baffle on then went back with a flush trim bit through the speaker cutouts and did that for all 4 layers

Used to have a loud truck

Confusion.. and im sure its ME.. Im sorry..

Thats how i was gonna do it...

when i said 2 ... 3/4" sheets.. i ment the blade had to reach the second sheet. BUT i was wrong that the bade is on top and the bearing on the bottom.

(i know some of you got what i was saying there... i was BACKWARDS.. i didnt wanna CUT 2 sheets.. but cut one, then CUT ANOTHER with the PRIOR one cut., and my bit HAD TO REACH 2 sheets...feel me???????)

Also.. did you guys cut you baffles MOUNTED? or cut em out side the vehicle...??

For the first baffle, It would be easier to do outside. The rest could be done inside if you use flush trim.

I cut mine outside before I built the enclosure, since you're walling it I would still do the baffle outside then mount the baffle in you can, routing on a 90* angle would be a PITA.

So you want a flush trim bit, not a straight cut bit. A flush bit with a bearing at the end will do what you want. I would still check out freud. I like doing straight cut bit on a circle jig even through thicker stuff because I can do shallower cuts and take it easy on my tools, bits.

You can get a flush trim with the bearing on top of the blade or on the bottom of it, I have a big ass bosch flush trim bit that I got from lowes for like $25 that has a 1.5" blade so it can do the 2 sheets at once, and I did mine outside of the truck
